How To Build A Turbo Manifold

This will detail the theory and practice of building a turbo manifold for my Morris Minor.

Background info:
My normally aspirated 2 litre 16V Fiat Lancia twin cam 4 branch manifold was made from stainless steel. I went to a company in Maccesfield to have one built but it was terrible quality (see HERE). I used the bends and rebuilt it. I wrapped it in exhaust wrap and did 3,000 miles with no problems. I then had it ceramic coated and it started cracking. It cracked along the tubes and not just next to the welds. It would not last more than 500 miles wthout cracking and always seemed to crack after a fast run (ie when it was hot).

This was making the car unreliable and I was fed up of removing the manifold and rewelding so I decided to make a new one.

I had several options:

1) Build a replica in mild steel or stainless. This could be done by joining pre-formed bends or getting thetube bent to the form of the manifold reducing welds. Using measuring equipment such as a FARO arm it is possible to digitise the manifold to get a CAD file. This could then be used to computer bend the tubes.

2) Build a 4 into 2 manifold from thick wall pipe a bit a stock cast manifold then have 2 into 1 down pipes. This would be heavy and potentially reduce performance.

3) Build a turbo manifold. This would be made from thick wall pipe and only require one down pipe from the turbo. Plus I would get more power!

I decided on the turbo route. The chassis will take more power and it will finish the car off. I always regret not putting more power in my V8 Kitten...... But look HERE The new owner has put in an LS1 Chevy in the Kitten.
